Industrializing New Products for Repeatable Launch Success

The Problem:
A global product organization faced recurring challenges launching new products into production. Designs were frequently released with low maturity, creating downstream disruption in manufacturing and supply chain readiness. Early production runs suffered from poor yield performance, excessive rework, and inconsistent process capability. Supplier selection was not aligned with product requirements, and operational teams were brought in too late to influence design decisions—resulting in delays, cost escalation, and inefficient production ramp.

The Approach:
A structured industrialization framework was implemented to bridge the gap between engineering and operations. Design for Manufacturing and Excellence (DFM/DFX) principles were embedded early in the development process, ensuring manufacturability, quality, and scalability were addressed before release.

A dual-track development model was introduced, enabling parallel execution of engineering builds and operational line validation. This allowed early verification of process repeatability and statistical correlation between prototype and production environments. Vendor selection tools were developed to align supplier capabilities with product requirements, supported by performance-based metrics to improve accountability across the supply base.

Critical-to-quality prioritization was established to focus resources on the most impactful design and process elements. Cross-functional teams were aligned through clear ownership, structured KPIs, and disciplined execution routines.

The Results:
First-pass yield improved dramatically—from approximately 30% to near 100%—reducing rework, scrap, and overall production cost. Product launches transitioned from reactive, high-risk events to structured, predictable processes. Over successive product cycles, the organization reduced the number of required production lines, minimized labor intensity, and streamlined the supplier base—resulting in significant capital efficiency gains.

Most importantly, the transformation created a repeatable industrialization playbook that enabled faster, more reliable product launches across multiple programs and global locations.
